Ferro silicon powder is a powdered product made from ferro silicon alloy through crushing, grinding, and other processes. Its performance is closely related to indicators such as powder size, silicon content (usually divided into 70%-75% high-silicon type and 60%-70% medium-silicon type), and impurity content. FeSi alloy powder adapted to powder metallurgy processes possesses three core characteristics that lay the foundation for its functionality:

 

- High compositional stability:

Precisely controlled silicon content and low phosphorus and sulfur impurity levels (compliant with SGS testing standards) avoid negative impacts on the matrix material's properties, meeting the production requirements of precision parts;

- High size controllability:

Powders with different sizes from 40 mesh to 300 mesh can be prepared according to process requirements. Fine-grained powder improves molding density and sintering uniformity, while coarse-grained powder plays a role in cost control and specific performance regulation;

- Excellent reactivity:

The powder morphology increases the specific surface area, significantly enhancing the chemical reactivity of silicon. During sintering, it can rapidly react with other elements to achieve functions such as deoxidation and alloying.

The Core Role of Ferrosilicon Powder in Powder Metallurgy

 

In the three core processes of powder metallurgy-mixing, forming, and sintering-ferrosilicon powder plays a crucial role throughout. It not only provides auxiliary processing functions but also directly determines the mechanical properties and stability of the final product. Specifically, its core roles can be categorized into five main functions:

 

1. High-Efficiency Deoxidizer: Key to Improving the Purity of Sintered Bodies

Metal powders in powder metallurgy raw materials (such as iron and copper powders) are prone to oxidation during storage and processing, forming oxide films. These oxides severely affect the density, strength, and toughness of the sintered body. Silicon in ferrosilicon powder has a very strong affinity for oxygen (far exceeding the affinity of iron for oxygen). Under the high-temperature sintering environment (typically 800℃-1200℃), it preferentially reacts with oxygen in the raw materials and trace amounts of oxygen in the sintering atmosphere to generate solid SiO₂.

This reaction has two major advantages: First, the reaction product SiO₂ has a low density, and part of it is expelled with the sintering atmosphere, while the rest forms a fine, dispersed phase distributed within the matrix, without disrupting the matrix's continuity. Second, the deoxidation process is thorough, reducing the oxygen content in the sintered body to below 0.05%, significantly reducing defects such as porosity and inclusions. In the powder metallurgy production of structural parts, adding 0.5%-2% ferrosilicon powder can increase the tensile strength of the sintered body by 10%-15%.

 

2. Alloying Elements: Core Auxiliary Materials for Regulating Material Mechanical Properties

In iron-based and nickel-based powder metallurgy alloy systems, ferrosilicon powder is an important alloying additive. By adjusting its addition amount, the hardness, strength, wear resistance, and corrosion resistance of the material can be precisely controlled:

- Iron-based powder metallurgy:

 

Adding 1%-3% high-silicon ferrosilicon powder (75% silicon content) allows silicon to form Fe₃Si intermetallic compounds with iron. These compounds significantly refine the grain size, improving the material's hardness and wear resistance, making it suitable for the production of wear-resistant parts such as gears and bearings;

 

- Low-alloy powder metallurgy:

When used in combination with manganese powder, chromium powder, etc., ferrosilicon powder can enhance the solid solution strengthening effect of alloying elements while inhibiting the formation of brittle phases, allowing the material to maintain high strength while possessing good toughness, making it suitable for load-bearing components such as automotive engine connecting rods;

- Corrosion-resistant alloy preparation:

The addition of silicon can form a dense silicon oxide protective film on the material surface, improving the sintered body's resistance to atmospheric corrosion and media corrosion, making it suitable for the production of outdoor hardware parts.

 

3. Sintering Aids: Key to Reducing Process Energy Consumption and Improving Production Efficiency

Sintering is the most energy-intensive process in powder metallurgy. Ferrosilicon powder can reduce sintering energy consumption and optimize production efficiency through two main mechanisms: First, the reaction between ferrosilicon powder and oxides in the raw materials is exothermic, releasing heat that helps raise the local temperature inside the furnace, reducing external heating energy consumption. Typically, adding 1% ferrosilicon powder can reduce sintering energy consumption by 5%-8%. Second, silicon can lower the sintering temperature of metal powders. For example, the sintering temperature of pure iron powder is typically 1150℃-1200℃, but adding ferrosilicon powder can lower it to 1050℃-1100℃, not only reducing energy consumption but also extending the service life of the sintering furnace.

Furthermore, ferrosilicon powder can promote particle diffusion and bonding during sintering, increasing the density of the sintered body, reducing subsequent processing allowances, and further improving production efficiency.

 

4. Conductivity and Magnetic Performance Regulators: Adapting to Functional Material Needs

In the fields of electronic information and magnetic materials, ferrosilicon powder is an important auxiliary material for regulating the conductivity and magnetic properties of powder metallurgy products:

 

- Magnetic Materials:

In iron-silicon soft magnetic powder metallurgy materials, the amount of ferrosilicon powder added directly determines the material's permeability and iron loss. Adding 3%-5% ferrosilicon powder can significantly improve the material's permeability and reduce iron loss under AC magnetic fields, making it suitable for the production of soft magnetic parts such as transformer cores and inductors;

- Conductivity Materials:

In some conductive powder metallurgy products, adding an appropriate amount of fine-grained ferrosilicon powder (above 300 mesh) can optimize the conductive network structure and improve the material's resistance to arc erosion, making it suitable for parts such as low-voltage electrical contacts.

 

5. Cost Optimizers: A Cost-Effective Choice Balancing Performance and Cost

Compared to precious metal alloying agents such as pure silicon powder and nickel powder, ferrosilicon powder has a lower production cost, and significant performance improvements can be achieved with a small amount added. In the production of ordinary structural parts, a composite additive scheme of "ferrosilicon powder + a small amount of alloy powder" can reduce raw material costs by 15%-20% while ensuring performance standards are met. Simultaneously, the deoxidizing and sintering aid functions of ferrosilicon powder can reduce subsequent impurity removal and rework processes, further reducing overall production costs.

Precautions for the Application of Ferrosilicon Powder in Powder Metallurgy

 

To fully utilize the role of ferrosilicon powder in powder metallurgy, three core precautions should be considered in conjunction with process requirements:

 

 Precise Control of Addition Amount: Too low an addition amount will lead to incomplete deoxidation and insufficient alloying effect; too high an amount will increase the brittleness of the material. Generally, the addition amount in iron-based powder metallurgy is controlled at 0.5%-3%, and the specific amount needs to be calculated based on the performance requirements of the parts and the composition of the raw materials;

 Matching Size and Mixing Uniformity: Fine-grained ferrosilicon powder (above 100 mesh) is suitable for precision parts and requires a high-speed mixer to ensure uniform dispersion; coarse-grained ferrosilicon powder is suitable for structural parts and can be used with a drum mixer to reduce costs. The mixing time is recommended to be controlled within 20-40 minutes to avoid over-mixing and powder oxidation.

 Adapting sintering process parameters: Adjust the sintering temperature and holding time according to the amount of ferrosilicon powder added. For higher addition amounts, the sintering temperature can be appropriately reduced and the holding time extended to ensure sufficient reaction and avoid coarse grains.
